I made one for my, similar, mill. A little bit more than a simple job though to be fair (well for me!). I found that, because of the length, you need to turn with tailstock support (probably obvious) but needed to use a travelling steady to ensure it was true down the entire length. I case hardened the squared end, as my original metric one had been.

I had to adjust mine when I found the saddle did not have any in it. The cap heads were just left loose...

Anyway, I ended up using polythene bags (4 tho) folded over to get the required thickness. If that didnt work, I found other materials (food container tops etc) were other sizes. So combining the different materials, I made it work.

To find the gaps, I used feeler gauges.

This made a great improvement to accuracy, funny enough!

would it be because 1 cutting edge is cutting before the other causing the shaped hole and putting a rag bit in there levels out the cutting edges to stop wander?

well i also found that stainless was hard to solder. That is why i used copper pipe. I ripped the lightweight tabs off, rubbed the battery on some emery and they soldered easy.

cant help with the way you are trying to do it though

I have made a few new battery packs up and it rejuvenated the power tools no end!

I did try to reuse the tabs, but found that,because new batteries were more powerful, it caused the old tabs to heat up.

So to fix this issue, I used copper pipe cut down the length, flattened then cut into little strips. Polished them up and soldered the tabs with a 100 watt iron.

The soldering is simple. The hard part is keeping all the batteries in the shape of the plastic pack.

Oddly, when I want to buy something, I dont look at adverts on a website. I tend to look for others that recommend a site, or put what I require into a google search. Maybe i am odd there :P
