OK - make a profiled forming bar, wrap as many tight turns as you can fit onto it, then grab it in the milling vice by the sides, with one edge showing proud and mill away the top of the pack.

It's all in the wrist Wolfman! As Terry has pointed out. And the filing buttons are soft and used in conjunction with a Mk I (spectacle assisted) eyeball.I know a lot of folk advocate hardening them, but I never do - mainly out of respect for my files- and unless you planned on doing a run of the same item, say 20+, there is no real need.

Still with filing buttons and a bit of manipulation in the vice. I find filing of small components much easier than trying to do then any other way.

7/16 x 26 is a standard BSB thread, should be freely available - here is one source, tho the seller is calling it an ME thread for some reason.

Yes, a slitting saw is what you want for those - I have a photo series on making them on this page - be well worth you having a look.

Yeah, 1/8" x 48 tpi is BSF - you don't often see 'em listed - most data charts only go down to 3/16 BSF, however, I notice they are available here

You don't need to use a milling machine, it's very satisfying to do it by hand methods, and quicker than setting up the machine accurately for just a couple of ends.
 
Here is a guy using filing buttons to guide him rounding a bearing block

Knock up one of these. In use the bottom block is gripped in the mill vice and an end mill lowered into the slot - the workpiece is located on the pin and rotated by hand against the mill, with light cuts. DO ensure you are not climb milling tho!
 
I should be using mine tomorrow - I see if I can remember some action shots.
