Start the similar to Micheal G but leave 25 thou on also counter sink the end where the hole was tapped I would use about 1" diameter so it give you a nice true shoulder to keep it nice a true
Remove from chuck make a saw cut so when you insert and tighten countersunk screw it will expand . Put back in chuck . turn down to the required diameter . put job holding square against the shoulder tighten screw the mandrel will expand . Even at 1/4" thickness this should work

Riffler files mould makers and toolmakers use this when finishing shaped moulds after inserts have been milled on a CNC mill etc . Early days when cavity inserts have been die sunk. Now with spark eroding cavity's are polished mainly using stone's of various grades . There is a system for putting a leather effect on moulds . but its a secret/ guarded proses. There is a type of handle you can use for holding these I will see if i can upload a photo

Climb milling on a conventional mill is fraught with danger as there is backlash in the screw and you could end up with damage or injury On CNC machines its fine

As John says use HSS and make sure there is clearance at the back so it don't rub. a spring cut is always a good thing to try . sound silly but sometimes cutting dry works on finishing cuts on MS

Thread: Cutting circular slots in mild steel

Hi Ed and guys
I would use a slot drill for rough slotting then finish using an end mill . if the spindle is zeroed to the centre of the rotary table and dials set. Move Y axis to radius required less 1/2 cutter (R minus ) less say about 10 thou . run round dont climb mill . as it may snatch when you are milling round the slot . check size for fit may be 20 thou small repeat to finish . Leave approx the same on the bottom . you can then remove the centre metal not required clamping direct on milling table . the CNC guys would have a canned cycle for this job What mill are you using ?
